Stop-and-go and state-of-the-art
Major car manufacturers are rethinking traditional production line concepts. They are constantly striving for higher efficiency and more flexibility as well as the reduction of the number of production stops while keeping production losses to a minimum. Using state-of-the-art solutions such as ProFleet supports that goal. At the Lotus plant the AGVs load the car bodies at the beginning of the assembly line and transport them along the entire assembly shop in stop-and-go mode: stopping at a working station for the time required to perform the necessary operations and then continuing to the next one until the end of the line where tests and quality checks are performed.

Dürr technology for the end of line
At the end of line Lotus also relies on Dürr’s testing expertise. The scope of supply included the wheel alignment stand x-wheel which uses non-contact 3D measuring technology to measure and adjust the chassis geometry within angular minutes. Smart painting technology
In both cabins, base coat and clear coat cabin, Dürr’s unique painting technology allows the robots to identify each body and to configure the paint setting accordingly. In the paint supply room, eight groups of tanks – six base coats, one clear coat and one solvent – automatically provide the corresponding materials for manual as well as for automated application. A heat exchanger controls the processing temperature at any time and guarantees optimal results. With Dürr’s painting technology the customer’s requirements on quality and precision are fully achieved.

Sustainability
In addition to the application system, Dürr provides a Wet Scrubber System. This consists of a closed water circuit, installed below the application booth, that captures surplus paint. The contaminated water goes through a separation and filtration system, where the paint is chemically separated from the water to be used again in the process.

Assembling
Due to the Covid-19 pandemic the installation of the painting line was even more challenging. However, Dürr followed all safety and prevention protocols to meet Nordex’ requirements and assembled this important line in time.
“This project was challenging, mainly due to the pandemic. All areas of the company were involved, we worked together overcoming all obstacles, not only technical, but also with the permits to enter the country, due to all additional restrictions imposed by the pandemic. The process has been enriching and we have a very committed team doing work with extreme quality and efficiency. Conveyor technology: compatible and functional
The pilot hall of the Zwickau factory has a 256 meter long section for overhead conveyors. In the past, 22 C-hangers with scissor lifts were used to transport the bodies. These are not compatible with the undercarriage geometry of the MEB platform, especially due to the high-voltage battery. Dürr therefore replaced the 22 pairs of C-hanger arms with 4-arm hangers on the subframe of the body carrier scissors lift. We use state-of-the-art environmental technologies for this,” says Rudolf Asmuth, Managing Director Production & Logistics at MEWA’s Bottrop site. The first air pollution control system was installed by MEWA in Jena in 1994. It was followed by many others in Germany and Europe. The textile service provider has always relied on the expertise of Dürr or KBA-CleanAir, which was acquired by Dürr in 2016, as a system partner, including in Bottrop.

Spotlight on carbon footprint
As part of the modernization of the production facilities at the site in North Rhine-Westphalia, Dürr replaced the existing air pollution control system with a new regenerative thermal oxidizer. This new system boosts the capacity from 30,000 m3 of exhaust air per hour to 45,000 m3 per hour. “The Dürr Oxi.X RA RTO is particularly suitable for large quantities of solvent-laden exhaust air. It allows us to reliably reduce the harmful emissions entering the environment from the laundry to less than 20 mg/m3,” says Dietmar Decker. The MEWA Group’s experience with this sustainable technology over the last 25 years has been very positive, both operationally and in terms of overall costs. On top of this, the Oxi.X RA RTO is extremely efficient in its energy use. “The system is almost 80% autothermal. In other words, it operates exclusively using the energy from the oxidized organic substances with no additional primary energy. This is a big factor in our site’s good carbon footprint,” explains Rudolf Asmuth.

Good cooperation yields fast implementation
From a technical point of view, the only option was to install the new system in the old system’s place. Dürr managed everything, including dismantling and proper disposal of the old system, necessary alterations, installing the mechanical and electrical components for the new system, and handing over the operational system. At the same time, the production engineering used in the laundry was retrofitted. “Organizing the removal of the old machine and system components and the installation of the new ones using large cranes in the limited space was a planning and logistical masterstroke. Thanks to the efficient cooperation, we were able to get everything done well within the tight time window of six weeks, and complete the project successfully with a few days to spare,” reports Rudolf Asmuth happily.

Dürr air pollution control systems are used in a variety of industries and production facilities, with the broad product portfolio offering different technologies depending on the type, concentration and quantity of pollutants. Dürr examines its customers’ needs on a case-by-case basis, and also provides support services after installation. “The 25-year partnership with numerous installations and ongoing service work for the various systems at MEWA tells us all we need to know about the quality of our products and services,” affirms Dietmar Decker. “We look forward to helping MEWA make their air pollution control systems sustainable in the future also.”
